NVH-Challenges of Air Supply Subsystems for Automotive Fuel Cell Applications

Fuel cells convert a fuel together with oxygen in a highly efficient electrochemical reaction to electricity and water. Automotive fuel cell systems mainly use compressed onboard stored hydrogen as fuel. Oxygen from ambient air is fed to the cathode of the fuel cell stack by an air supply subsystem. For its current and next generation air supply subsystem NuCellSys has employed screw type compressor technology, which in the automotive area initially was developed for supercharged internal combustion (IC) engines. As NVH expectations to fuel cell vehicles differ very much from IC-engine driven vehicles, specific efforts have to be taken to address the intense noise and vibration profile of the screw compressor. This paper describes different counter measures which have been implemented into the NuCellSys next generation air supply subsystem.

The NH3 Inhibition Effect in the Standard SCR Reaction over a Commercial Fe-zeolite Catalyst for Diesel Exhaust Aftertreatment: An Experimental and Modeling Study

Transient and steady-state kinetic data are herein presented to analyze the inhibiting effect of ammonia on the NH₃-SCR of NO at low temperatures over a Fe-zeolite commercial catalyst for vehicles. It is shown that in SCR converter models a rate expression accounting for NH₃ inhibition of the Standard SCR reaction is needed in order to predict the specific dynamics observed both in lab-scale and in engine test bench runs upon switching on and off the ammonia feed. Two redox, dual site kinetic models are developed which ascribe such inhibition to the spill-over of ammonia from its adsorption sites, associated with the zeolite, to the redox sites, associated with the Fe promoter. Better agreement both with lab-scale intrinsic kinetic runs and with engine test-bench data, particularly during transients associated with dosing of ammonia to the SCR catalyst, is obtained assuming slow migration of NH₃ between the two sites.

Flexible Real-Time Simulation of Truck and Trailer Configurations

Real-time simulation of truck and trailer combinations can be applied to hardware-in-the-loop (HIL) systems for developing and testing electronic control units (ECUs). The large number of configuration variations in vehicle and axle types requires the simulation model to be adjustable in a wide range. This paper presents a modular multibody approach for the vehicle dynamics simulation of single track configurations and truck-and-trailer combinations. The equations of motion are expressed by a new formula which is a combination of Jourdain's principle and the articulated body algorithm. With the proposed algorithm, a robust model is achieved that is numerically stable even at handling limits. Moreover, the presented approach is suitable for modular modeling and has been successfully implemented as a basis for various system definitions. As a result, only one simulation model is needed for a large variety of track and trailer types.

Experimental and Numerical Investigation of the Under Hood Flow with Heat Transfer for a Scaled Tractor-Trailer

Aerodynamic design and thermal management are some of the most important tasks when developing new concepts for the flow around tractor-trailers. Today, both experimental and numerical studies are an integral part of the aerodynamic and thermal design processes. A variety of studies have been conducted how the aerodynamic design reduces the drag coefficient for fuel efficiency as well as for the construction of radiators to provide cooling on tractor-trailers. However, only a few studies cover the combined effect of the aerodynamic and thermal design on the air temperature of the under hood flow [8, 13, 16, 17, 20]. The objective of this study is to analyze the heat transfer through forced convection for a scaled Cab-over-Engine (CoE) tractor-trailer model with under hood flow. Different design concepts are compared to provide low under hood air temperature and efficient cooling of the sub components.

Predicted Roughness Perception for Simulated Vehicle Interior Noise

In the past the exterior and interior noise level of vehicles has been largely reduced to follow stricter legislation and due to the demand of the customers. As a consequence, the noise quality and no longer the noise level inside the vehicle plays a crucial role. For an economic development of new powertrains it is important to assess noise quality already in early development stages by the use of simulation. Recent progress in NVH simulation methods of powertrain and vehicle in time and frequency domain provides the basis to pre-calculated sound pressure signals at arbitrary positions in the car interior. Advanced simulation tools for elastic multi-body simulation and novel strategies to measure acoustical transfer paths are combined to achieve this goal. In order to evaluate the obtained sound impression a roughness prediction model has been developed. The proposed roughness model is a continuation of the model published by Hoeldrich and Pflueger.

Communication Infrastructure for Hybrid Test Systems - Demands, Options, and Current Discussions

The application of a communication infrastructure for hybrid test systems is currently a topic in the aerospace industry, as also in other industries. One main reason is flexibility. Future laboratory tests means (LTMs) need to be easier to exchange and reuse than they are today. They may originate from different suppliers and parts of them may need to fulfill special requirements and thus be based on dedicated technologies. The desired exchangeability needs to be achieved although suppliers employ different technologies with regard to specific needs. To achieve interoperability, a standardized transport mechanism between test systems is required. Designing such a mechanism poses a challenge as there are several different types of data that have to be exchanged. Simulation data is a prominent example. It has to be handled differently than control data, for example. No one technique or technology fits perfectly for all types of data.

Energy Analysis of Power Steering Systems During a Newly Developed Driving Cycle

Developments in power steering systems have been concentrated on the energy consumption as the environmental issues intensified in recent years. After the widely used hydraulic power steering system, the introduction of electric and electro-hydraulic power steering systems has shed light on the energy saving of the power steering system. In order to evaluate the energy consumption of the systems, firstly a new driving cycle was developed taking into account of both longitudinal and lateral driving behaviour. By comparing the vehicle response to the customer driving behaviour, the most similar sections on different traffic conditions were chosen therefore form the new driving cycle.

This background information is then used to explain extensions which enable current behavior modeling and code generation tools to operate as software component generators. Today, hardware-in-the-loop (HIL) simulation is common practice as a testing methodology for electronic control units (ECUs). An essential criterion for the efficiency of an HIL system is the availability of powerful test automation having access to all of its hardware and software components (including I/O channels, failure insertion units, bus communication controllers and diagnostic interfaces). The growing complexity of vehicle embedded systems, which are interconnected by bus systems (like CAN, LIN or FlexRay), result in hundreds or even thousands of tests that have to be done to ensure the correct system functionality. This is best achieved by automated testing. Automated testing usually is performed by executing tests on a standard PC, which is interconnected to the HIL system. However, higher demands regarding timing precision are hard to accomplish. As an example, ECU interaction has to be captured and responded to in the range of milliseconds.

Due to tougher legislation on exhaust emissions reduction and the consumer demand for more power and mobility and less fuel consumption, the functionality in today's engine management systems continues to grow. The electronic engine control units (ECUs) have to perform more control tasks using new sensors and actuators, along with the corresponding self-diagnostics (OBD, on-board diagnosis). All this leads to continuously increasing demands on automated hardware-in-the-loop (HIL) test systems. HIL technology has advanced in parallel to the ECUs, and is today an indispensable tool for developing automotive electronics. This paper therefore aims to provide a comprehensive and state-of-the-art survey of HIL test systems for engine controllers. First of all, a brief introduction to the ECU's functionality is given.

Hardware-in-the-Loop Test Systems for Electric Motors in Advanced Powertrain Applications

Electric drives are growing in importance in automotive applications, especially in hybrid electric vehicles (HEV) and in the vehicle dynamics area (steering systems, etc.). The challenges of real-time hardware-in-the-loop (HIL) simulation and testing of electric drives are addressed in this paper. In general, three different interface levels between the electric drive and the hardware-inthe-loop system can be distinguished: the signal level (1), the electrical level (2) and the mechanical level (3). These interface levels, as well as modeling and I/O-related aspects of electric drives and power electronics devices, are discussed in detail in the paper. Finally, different solutions based on dSPACE simulator technology are presented, for both hybrid vehicle and steering applications.

The new Sprinter targets the USA and Canada markets nationwide to reconfirm Daimlers statement for Diesel engine in vans. Consequentially, the MY2007 Sprinter follows his successful predecessor as again the first - and up to now the only - Diesel vehicle in its class now meeting even the strict EPA07 requirement in California. For the growing market in North America an unique development for the successor for the previous 5-cylinder Diesel Sprinter had been made. The new 3 liter V6 Diesel engine is based on numerous corporate wide versions from Mercedes and Chrysler Passenger cars and SUVs and has its roots also in smaller and larger Mercedes vans. Effective January 2007 the NAFTA04 requirements have been replaced by the NAFTA07 values. Meeting those led to significant changes of the latest Sprinter in European EURO4 version. Both, engine and exhaust hardware as well as the ECU-data had been modified consequentially.

Simulating and Testing In-Vehicle Networks by Hardware-in-the-Loop Simulation

Validating control units with hardware-in-the-loop (HIL) simulators is an established method for quality enhancements in automotive software. It is primarily used for testing applications, but in view of increased networking between electronic control units, it can also be used for testing communication scenarios. The testing of electronic control unit (ECU) communication often includes only positive testing. Simple communication nodes are used for this, and communication analyzers are used for verifying communication up to the physical level. However, it is not only an ECU's positive communication behavior that has to be tested, but also its correct behavior in the event of communication errors. In HIL communication scenarios, it is not only possible to emulate the missing bus nodes (restbus simulation) with a link to real-time signals; correct ECU behavior in the event of communication errors can also be tested.

Virtual Transfer Path Analysis at Daimler Trucks

As for passenger cars, the overall noise and vibration comfort in commercial trucks and busses becomes an increasingly important sales argument. In order to effectively reduce the noise and vibration levels it is required to identify possible NVH issues at an early stage in the vehicle development process. For this reason a so-called “Virtual Transfer Path Analysis” (VTPA) method has been implemented which combines the results obtained from the conventional multi-body simulation and finite element method approaches. The resulting VTPA tool enables Daimler Trucks to systematically investigate and predict the complex interaction between powertrain excitation and the resulting vehicle response well before hardware prototypes become available. An overview of the theory is presented as well as the practical application and outcome of the technique applied in a past product development.

Using Simulation to Verify Diagnosis Algorithms of Electronic Systems

In modern vehicles the architecture of electronics is growing more and more complex because both the number of electronic functions – e.g. implemented as software modules – as well as the level of networking between electronic control units (ECUs) is steadily increasing. This complexity leads to greater propagation of failure symptoms, and diagnosing the causes of failure becomes a new challenge. Diagnostics aims at detecting failures such as defect sensors or faulty communication messages. It is subdivided into diagnosis algorithms on an ECU and algorithms running offboard, e.g. on a diagnostic tester. These algorithms have to complement each other in the best possible way. While in the past the diagnosis algorithm was developed late in the development process, nowadays there are efforts to start the development of such algorithms earlier – at least in parallel to developing a new feature itself. This would allow developers to verify the diagnosis algorithms in early design stages.

Flow Maldistribution Effects on DPF Performance

This paper focuses on some of the DPF system design issues where 3-dimensional modeling is necessary. The study is based on an existing 3-dimensional DPF model (axitrap) which is coupled to a commercial CFD code (Star-CD, CD-Adapco). The main focus is the effect of the inlet pipe geometry on soot distribution in the filter during loading and regeneration mode. The results show that due to the self-balancing effect, the resulting soot distribution in the filter under typical loading modes with low flow rates is quite uniform. With the assumption of adiabatic inlet pipe, the effect of non-symmetric inlet pipe is also negligible even during regeneration. However, under the realistic assumption of a non-adiabatic inlet pipe, the effect of inlet pipe geometry becomes very significant. Especially, for the case of a bent-shaped inlet pipe, the risk of impartial regeneration of the filter increases significantly.

Model-based development and autocoding have become common practice in the automotive industry over the past few years. The industry is using these methods to tackle a situation in which complexity is constantly growing and development times are constantly decreasing, while the safety requirements for the software stay the same or even increase. The debate is no longer whether these methods are useful, but rather on the conditions for achieving optimum results with them. From the experiences made during the last decade this paper shows some of the key factors helping to achieve success when introducing or extending the deployment of automatic code generation in a model-based design process.

Specifics of Daimler's new SCR system (BLUETEC) in the Diesel Sprinter Van - Certified for NAFTA 2010

Beginning in 2010, Daimler's well-known Diesel Sprinter van has to fulfill the new and clearly tighter NOx emission standards of NAFTA10 (EPA, CARB). This requires an integrated approach of further engine optimizations and the implementation of an innovative exhaust aftertreatment technology. The goal was to develop an overall concept which meets simultaneously the tightened emission standards (including OBD limits) and the increasing customer demands of more power and torque without losing the high fuel efficiency of the small and highly efficient 3-liter V6 diesel engine OM642, which already has been installed in the NAFTA07 Sprinter. In the early stages of the concept phase, the most appropriate NOx aftertreatment technology and certification form (engine or vehicle) had to be selected for this specific vehicle class in the van segment with enhanced requirements to durability, economical efficiency and specific driving behavior.

Investigations on Chemical Ageing of Diesel Oxidation Catalysts and Coated Diesel Particulate Filters

For medium- and heavy-duty diesel engines, the development of new catalyst technologies and particulate filters is necessary to fulfill increasingly stringent emission regulations. An important aspect is the durability of the after-treatment system and therefore its efficiency over lifetime. Lubrication oil additives contain components such as phosphorous or zinc to ensure engine durability. Diesel oxidation catalyst (DOC) and coated diesel particulate filter (cDPF) catalytic coatings are negatively influenced by contamination on the surface with these components (chemical ageing). The components have a negative impact on the exhaust after-treatment systems performance. Additionally the cDPF is filled with oil ash. Engine tests are conducted to analyze the effect of lubrication oil additives on after-treatment system performance. In one study, lubrication oil with increased sulfur ash content is used.

Advantages and Challenges of Closed-Loop HIL Testing for Commercial and Off-Highway Vehicles

Hardware-in-the-loop (HIL) testing is used by commercial vehicle original equipment manufacturers (OEMs) in several fields of electronics development. HIL tests are a part of the standard development process for engine and machine control systems. For electronic control units (ECUs), not only the HIL test of the hardware but also the controller software validation is very important. For hardware diagnostics validation, a dynamic simulation of the real system could be omitted and an open-loop test of the controller is sufficient in most cases. For most controller software validation including OBD (on-board diagnosis) tests, detailed but real-time capable models have to be used. This article describes the needs and challenges of models in hardware-in-the-loop (HIL) based testing, taking into account the wide range of commercial and off-highway vehicles.
